Custom Plasma Consumables for Hypertherm HPR Series
30–400A Full-Stack Technical Reference + OEM Replacement Program
HALANSM® custom plasma consumables are a full-stack replacement and build-to-print program for Hypertherm HPR130XD (30–130A), HPR260XD (30–260A), and HPR400XD (30–400A) plasma systems, covering all seven positions of the HPRXD consumable stack — shield cap, shield, nozzle retaining cap, nozzle, swirl ring, electrode, and water tube. Every HALANSM® part follows the HLN + OEM number convention (e.g., OEM 220187 → HALANSM® HLN-220187), is dimensionally matched to Hypertherm original drawings, and spans the complete 30A / 50A / 80A / 130A / 200A / 260A / 400A amperage ladder for mild steel, plus dedicated stainless steel and aluminum stacks. Submit your OEM number, CAD drawing, or system + amperage + gas requirement, and HALANSM® Engineering Team responds with a quote within 24 hours. |
The HPRXD torch platform achieves ISO 9013 cut-angle Range 2–4 and 12mm mild steel cutting at 2200mm/min (HPR130XD) or 3850mm/min (HPR260XD) through a tightly toleranced seven-piece consumable stack. Each position performs a distinct physical function, and the entire stack must be replaced as a matched set at the target amperage to maintain arc stability.
1. Water tube: 220340 (30–260A) or 220571 (400A) — circulates coolant through the electrode base, controlling electrode temperature
2. Electrode: 220192 (30A) through 220629 (400A) — copper body with hafnium emitter; initiates and sustains the transferred arc
3. Swirl ring: 220180 (30A) through 220631 (400A) — imparts rotational momentum to the plasma gas for arc constriction
4. Nozzle: 220193 (30A) through 220632 (400A) — copper alloy; its bore diameter sets arc energy density
5. Nozzle retaining cap: 220754 (30–50A) through 220635 (400A) — secures the nozzle to the torch body
6. Shield: 220194 (30A) through 220636 (400A) — extends arc stabilization and protects inner components from spatter
7. Shield cap: 220747 (30–130A) or 220637 (200–400A) — outermost component; controls shield gas flow
HPR130XD delivers 16mm mild steel dross-free production pierce, 32mm maximum pierce, and 38mm maximum cut; HPR260XD extends to 32mm dross-free pierce and 64mm maximum cut; HPR400XD reaches 38mm dross-free, 50mm production pierce, and 80mm maximum cut. These capacity benchmarks are directly tied to using the correct consumable stack at the correct amperage — there is no 'universal' consumable that performs across the full 30–400A range.
Plasma gas and shield gas selection is determined by the workpiece material, not by operator preference. The wrong gas combination causes rapid electrode hafnium depletion, excessive dross, and cut-angle degradation beyond ISO 9013 Range 4.
Material | Plasma / Shield Gas | Valid Amperage | Notes |
Mild steel | O₂ / Air | 30–400A | Primary production combination; O₂ requires oxygen-rated hafnium |
Mild steel | O₂ / O₂ | 30–400A | Maximum cut quality; higher gas consumption |
Mild steel | Ar / Air | 30–130A | Alternative when O₂ supply is limited |
Stainless steel | H35 / N₂ | 30–260A | Primary stainless combination |
Stainless steel | N₂ / N₂ | 30–260A | Lower cost, slightly lower quality |
Stainless steel | F5 / N₂ | 30–260A | Enhanced cut quality for thin stainless |
Stainless steel | Ar / Air, Ar / N₂ | 30–260A | Specialized applications |
Aluminum | H35 / N₂ | 30–260A | Primary aluminum combination |
Aluminum | Air / Air | 30–260A | Economical for general aluminum cutting |
Aluminum | Ar / Air, Ar / N₂ | 30–260A | Enhanced edge quality |
Critical engineering note: O₂ plasma requires a hafnium emitter metallurgically optimized for oxygen service. Mild steel electrodes (HLN-220187, HLN-220181, HLN-220435, HLN-220629) are oxygen-rated. Stainless and aluminum electrodes (220307, 220308) are NOT oxygen-rated and fail within hours if used with O₂ plasma. Never interchange oxygen-rated and non-oxygen-rated electrodes.
Gas purity requirements:
• O₂ plasma: ≥ 99.5% purity
• N₂ shield: ≥ 99.99% purity
• H35 (95% Ar / 5% H₂): ≥ 99.9% purity
The following matrix is extracted from Hypertherm's official HPR400XD consumables documentation and verified against HPR130XD and HPR260XD parts lists. All OEM numbers are Hypertherm originals; HALANSM® equivalents follow the HLN prefix convention.

For 80A, 130A, and 260A mild steel cutting, the HPR cartridge system consolidates five traditional consumables into a single piece:
• 80A cartridge: 420803 → HALANSM® HLN-420803
• 130A cartridge: 420705 → HALANSM® HLN-420705
• 260A cartridge: 420715 → HALANSM® HLN-420715
• Multi-amp kit (one of each): 528105
Requires conversion: cartridge torch body 420729 + water tube 420728 + retaining cap 420708. Cartridges sold in packs of 3 (528102/528103/528104) or 10. Recommended for high-changeover production environments running dedicated 80A/130A/260A mild steel programs.
Component | Replace When |
Electrode | Hafnium emitter crater depth exceeds 1.5mm; radial cracking around emitter; double-arc marks on electrode body |
Nozzle | Bore diameter enlargement beyond +0.1mm of nominal; circumferential heat discoloration; visible bore wall cracking |
Swirl ring | Channel clogging from spatter; visible deformation; gas flow restriction symptoms (arc instability) |
Shield | Spatter accumulation that cannot be removed by brushing; bore enlargement; heat stress cracking |
Water tube | Coolant flow restriction; external corrosion; O-ring groove wear |
Shield / Retaining cap | Thread damage; severe spatter buildup; cracking |
A worn swirl ring is the #1 root cause of premature electrode failure. When swirl channels clog, gas vortex formation degrades, arc root wander increases, and the electrode hafnium emitter erodes unevenly. This cascade then accelerates nozzle bore enlargement, which further destabilizes the arc. Balanced wear principle: replace the entire stack (electrode + nozzle + swirl ring + shield + retaining cap) when the electrode reaches its wear limit. Replacing only the electrode against a worn nozzle yields < 30% of the electrode's potential service life.
Amperage | Material | Gas | Electrode Life (arc starts) |
80A | Mild steel | O₂ / Air | 200–350 |
130A | Mild steel | O₂ / Air | 150–250 |
260A | Mild steel | O₂ / Air | 120–200 |
130A (SilverPlus) | Mild steel | O₂ / Air | 220–375 (≈ 1.5× standard) |
130A | Stainless | H35 / N₂ | 300–500 |
SilverPlus electrodes (OEM 220665 / 220666 / 220668 / 420530) extend service life by approximately 50% versus standard copper electrodes through a silver-cored construction that improves thermal dissipation at the hafnium emitter interface.
✅ Ideal Applications
12mm mild steel production at 80A O₂/Air — 2200mm/min (HPR130XD) or higher throughput on HPR260XD/HPR400XD. ❌ Not Recommended
Running 80A consumables at 130A or above — bore overload causes nozzle failure within minutes. The 80A nozzle (HLN-220188) has a larger bore geometry optimized for lower energy density; forcing 130A through it causes double-arcing and catastrophic electrode failure. Always match the full stack to the target amperage window. Using O₂ plasma with stainless/aluminum electrodes — OEM 220307/220308 are not oxygen-rated. O₂ plasma on these electrodes causes hafnium emitter fragmentation within 2–4 hours. For stainless/aluminum, use H35/N₂ or Air/Air plasma with the correct stack (e.g., HLN-220307 electrode + HLN-220197 nozzle + HLN-220198 shield for 130A stainless). |

Yes. Every HALANSM® part is machined to Hypertherm's original CAD drawings. Bore diameters (e.g., 80A nozzle HLN-220188, 130A nozzle HLN-220182), thread geometry, swirl channel angles, and hafnium emitter depth match OEM specifications for direct drop-in installation. Dimensional inspection against OEM tolerances is performed on 100% of production batches.
Catastrophic failure within minutes. The 80A nozzle (HLN-220188) has a bore diameter optimized for ~80A energy density. Forcing 130A through it causes: (1) bore wall overheating and enlargement beyond +0.1mm within 10–30 arc starts; (2) double-arcing — the arc jumps from the nozzle bore to the electrode body, destroying the electrode; (3) shield cap melt-down from excessive heat load. Always replace the entire stack when changing amperage tiers.
No. OEM 220307 and 220308 electrodes are designed for H35/N₂ or Air plasma — their hafnium emitters lack the metallurgical treatment required for oxygen service. O₂ plasma on these electrodes causes hafnium fragmentation within 2–4 hours, severe spatter, and torch damage. For mild steel O₂/Air or O₂/O₂ cutting, you must use oxygen-rated electrodes: HLN-220187 (80A), HLN-220181 (130A), HLN-220435 (260A), or HLN-220629 (400A).
Replace the full stack when the electrode reaches its wear limit. Measurable indicators: hafnium crater depth > 1.5mm, radial cracking, or double-arc marks. Replacing only the electrode against a partially worn nozzle yields less than 30% of the new electrode's potential life, because the worn nozzle bore destabilizes the arc and accelerates new electrode erosion. The balanced wear principle applies across all amperage tiers.
Yes, if you meet three conditions: (1) your production runs dedicated 80A, 130A, or 260A mild steel cutting; (2) you perform frequent consumable changeouts; (3) you want to eliminate stack assembly errors. Conversion requires: cartridge torch body HLN-420729 + water tube HLN-420728 + retaining cap HLN-420708. After conversion, use single-piece cartridges: HLN-420803 (80A), HLN-420705 (130A), or HLN-420715 (260A). Variable amperage, bevel, or stainless/aluminum work requires the traditional 7-piece stack.
